Golden Mesa’s expansion required constructing a major addition to an active casino operating 24/7. With constant gaming operations, high-volume customer traffic, and heightened security concerns tied to substantial cash assets, the team faced a critical challenge: build a significant expansion while maintaining seamless operations and ensuring zero disruption to the guest experience or revenue generation.

The most complex milestone came early—within the first six months—when a major electrical tie-over required integrating a new transformer into the existing power grid. There was no margin for error. Even a brief power interruption could affect gaming systems, surveillance systems, life-safety systems, and operational security. The casino could not go dark.

Solution

Flintco implemented a comprehensive disruption-avoidance strategy grounded in physical separation, meticulous planning, and phased delivery. The existing exterior wall served as a three-hour fire barrier, creating a secure and effective separation between the active casino and the construction zone. By keeping this wall intact, construction progressed without impacting gaming operations. The team avoided tying into the existing gaming floor until the final two and a half months of the project.

For the electrical tie-over, precision planning became paramount. The work was scheduled for a Monday night—the casino’s lowest traffic period. In close collaboration with Flintco’s MEP Director, the team developed a minute-by-minute execution plan, detailing tasks in three-minute increments. Every cable tie-in, termination, and verification step was mapped out in sequence.

Crews operated within a carefully controlled 12-hour overnight window, executing the plan with disciplined coordination. Phased turnover further minimized risk: the gaming floor was completed first, followed by the lobby and back-of-house spaces, then the restaurant and coffee shop, and finally the hotel.

Result

The casino maintained uninterrupted operations throughout construction. Guest experience, gaming activity, and revenue generation continued without disruption.

The electrical tie-over was completed flawlessly within the scheduled outage window, with all systems restored precisely as planned. Overall, the project was delivered three weeks ahead of schedule—demonstrating the power of rigorous pre-planning, disciplined execution, and partnership-driven problem solving.

Building a facility capable of supporting office and lab space, while including both spacecraft integration and advanced environmental testing, is no small feat—and the client needed just that in a single 75,000 SF building. The challenge: accommodate conventional office and laboratory spaces alongside a 30,000 SF high-bay cleanroom, where technicians in full coveralls assemble spacecraft and operate sensitive equipment, such as thermal/anechoic chambers and a 25,000-pound shaker table, at a precise 65°F. The project was further complicated by strict ISO 5–8 cleanroom standards, high electrical loads, and a third-floor finish-out added mid-project, all while maintaining uninterrupted operations.

Solution

Flintco’s preconstruction team collaborated closely with designers and trade partners to deliver two fully independent mechanical systems. Office and laboratory spaces rely on localized humidification, while the spacecraft testing areas are served by fan filter units via fan-coil units, air handler, and a dedicated makeup air unit to maintain precise temperature and humidity control in the high-bay cleanroom.

Primary electrical service was divided between buildings to reduce transformer sizing and optimize costs. Weekly and quarterly pull-planning sessions kept the extended schedule on track, ensuring seamless coordination across trades and phases.

Result

Flintco achieved substantial completion on schedule, with zero safety incidents, successfully balancing the facility’s demanding technical requirements. Operational needs for all user groups were met, cost-saving strategies preserved performance standards, and campus operations continued uninterrupted.

The State of Tennessee’s first Guaranteed Maximum Price (GMP) contract at the Design Development (DD) stage introduced unfamiliar processes and high stakes from day one. Delivering a GMP at this stage required Flintco to bridge documentation gaps between design phases while keeping the project on schedule and within budget.

Early construction revealed unexpected obstacles: hydro excavation along Milton Wilson Road uncovered an 8-inch pressurized gas line directly in the planned storm drainage path. The team faced the challenge of rerouting infrastructure around the gas line, existing streetlight circuits, and sidewalk grading, all while managing overhead power lines that spanned the active work zone. Compounding these construction challenges, the project was funded with federal COVID-19 relief funds, requiring heightened documentation and audit-ready transparency at every step.

Solution

Flintco partnered closely with the owner to establish workflow protocols. This included resolving details related to window alignment, waterproofing systems, and building facade elements to ensure constructability and quality while maintaining schedule and budget.

When the gas line conflict was discovered, the team collaborated with designers and the earthwork contractor to establish an alternative routing that avoided service disruptions. Hydro excavation continued with precision, installing inlets above the gas line and threading drainage pipes around underground conflicts. For overhead power hazards, Flintco developed detailed lift plans positioning cranes safely to eliminate contact risks, maintaining these procedures for months until the lines could be removed. Every phase of work was thoroughly documented to ensure compliance with federal standards and maintain audit readiness throughout construction.

Results

Flintco proposed an 18-month schedule at bid and delivered the State of Tennessee’s first DD-stage GMP contract safely, on budget, and six months ahead of the owner’s original two-year expectation. The team met this aggressive timeline while navigating mid-construction utility redesigns, overhead power hazards, and underground conflicts—achieving zero safety incidents across all high-risk activities. Of the three Tennessee projects executed using the state’s new DD-stage GMP approach, Flintco led in speed, quality, and owner satisfaction, setting a new benchmark for future projects. The team’s documented processes now provide a proven framework for successfully delivering GMP contracts at the Design Development stage.

Challenge

As one of FedEx’s active logistics hubs, uninterrupted operations are non-negotiable. Aircraft schedules, package sorting, and ground transportation run 24/7, and even a brief outage or access disruption could ripple across the company’s network.

Within this live environment, Flintco was tasked with delivering a new 40-megawatt generator facility and electrical substation while maintaining full operations. The scope included installing more than a mile of underground duct bank 3 to 10 feet below grade through drive lanes, parking areas, and high-traffic zones dense with active utilities. Constructed on a brownfield site with unsuitable subsurface soils, the generator building required ram aggregate piers installed in extremely tight quarters alongside concrete-encased duct banks and deep utilities.

Solution

Flintco structured the project around one guiding principle: FedEx operations would not be interrupted. Underground duct bank installation was divided into 300-foot sections—the maximum area FedEx could release at one time. Each segment required temporary relocation of trucks and equipment and rerouting of traffic to maintain an uninterrupted logistics flow. The team submitted daily work plans and maintained two-week look-ahead schedules to coordinate construction activities around peak operational periods. To protect existing infrastructure, Flintco combined FedEx as-built documentation with ground-penetrating radar, hydrovac excavation, and hand digging to verify utility locations before installation.

Beneath the generator building, 1,900 ram aggregate piers were installed in extremely close proximity to concrete-encased duct banks and deep utilities. Flintco led intensive 3D coordination among electrical, geotechnical, structural, and plumbing teams to model all systems and resolve conflicts in advance—minimizing field adjustments and eliminating risks to live operations.

In addition to building the new 40 MW generator plant and navigating underground utilities, the team successfully managed major infrastructure crossings, including two 10-foot cuts beneath Democrat Road, a primary FedEx thoroughfare. These crossings required four separate lane-closure phases, each carefully coordinated with the City of Memphis through tightly controlled permits. Work was conducted during daytime hours to avoid peak nighttime traffic, and every phase was sequenced to minimize disruption.

Result

Throughout construction, FedEx operations continued without interruption. Planned electrical outages were carefully scheduled, reviewed, and executed in strict accordance with lockout/tagout procedures and methods of procedure approved by the owner, engineer, and installation teams. Upfront modeling and coordination were instrumental in preventing rework, delays, and additional costs. The team achieved zero unplanned outages to FedEx facilities—keeping a mission-critical logistics hub fully operational while delivering critical power infrastructure.

Challenge

For decades, the Indian Health Services and three Sioux tribes faced limited healthcare access. Ten aging clinic buildings spread across South Dakota forced more than 75,000 residents to travel long distances for fragmented care. The 204,000 SF consolidation project sought to provide a single, comprehensive facility.

The project faced several challenges: complex MEP systems, cultural design requirements, and the emerging COVID-19 pandemic, which threatened supply chains and workforce availability.

Solution

Flintco transformed the schedule into a living, shared roadmap by implementing Lean2.0 methodology and Last Planner® System principles. The approach included weekly work plans organized into “should, will, and could” tasks, six-week look-aheads for proactive decision-making, and milestone-based pull planning sessions. The team re-sequenced project phasing based on trade partner input and released design packages strategically for earthwork, civil, utilities, and superstructure. Early involvement of trade partners enabled procurement to begin while design packages were still being finalized.

Weekly progress check-ins and monthly schedule updates—coordinated with the owner’s design review timelines—kept momentum and enabled quick recovery plans when issues surfaced. The entire team worked from the same playbook, adjusting in real time as conditions changed.

Result

The Oyate Health Center was completed a full year ahead of schedule. Indigenous families gained access to comprehensive services, including primary care, specialty care, dental, audiology, eye care, pharmacy, physical therapy, diagnostics, and wellness programs.

The accelerated schedule was achieved without compromising quality and created additional economic impact—hiring staff earlier and supporting local businesses.
