This use-case of a prominent Australian automotive company using advanced IoT-based technologies.

The Challenge: Advanced Logistics

The lack of visibility can create several challenges for logistics companies, including:

Delayed decision-making: Without accurate and timely information about shipments and inventory levels, logistics managers may struggle to make informed decisions. This can result in delayed responses to supply chain disruptions, leading to longer lead times, missed delivery dates, and dissatisfied customers.

Inefficient operations: Lack of visibility can lead to inefficiencies in logistics operations. This can result in higher transportation costs, longer lead times, and reduced customer satisfaction.

Existing system:

A barcode scanning process was once the only option to record every detail, it was not just time consuming; it was also a manual process and a potential source for human error.

Every process step in the chain must be reported and every wrong or missing activity record – leads to delays in the process flow.

In this case – the process includes manually scanning the ID of the staff member, then the asset at the beginning and the end of each job.

With scores of jobs complete per day, the compounding issue of time spent and record keeping errors were evident.

RTLS Solution

We have found the automotive industry to call for the most advanced hybrid Asset Tags which use a combination of GPS / Wifi and Bluetooth to accurately gather location data from assets which travel through indoor and outdoor spaces and across the country.

In supply chain management, RTLS can track the location of shipments, monitor logistics, provide real-time data on the status of deliveries and stock ready to be picked up, which can help optimize the supply chain to reduce delays and overhead costs.

Asset Tags comprising of multiple IoT-based technologies are increasingly being used in specialised RTLS systems. Primarily due to the fact that these technologies are becoming more affordable and more widely available, making advanced RTLS more accessible. By using mixed IoT-based technologies and merging the data on a cloud platform, manufacturers can create a connected ecosystem, enabling real-time data sharing for internal teams and third parties to gain better insights into their operations.

In this solution the system serves to police third party SLA’s and notify internal teams about incoming stillages which are due to be packed and re-circulated with maximum efficiency.

Take away

The system successfully provides visibility and helps to police;

• The freight company to meet and manage national delivery SLA

• Recipients to prepare for inbound delivery and quickly unpack stillages

• Internal teams to prepare for stillage re-packing and co-ordinate with dispatch

• Dispatch team to book and arrange consignment

The RTLS system detects and records each action whilst auditing performance against business rules and notifying teams down the line of new information.

This drastically relieves the heads of each department, as the system can provide timely information about what they need to know, when they need to know it.

International electronic product manufacturing is a complex operation which requires perfect timing and execution to operate successfully.

It involves several stages, starting from raw components to final product assembly.

Engineering teams and assemblers require large fleets of equipment and tools to complete the products build.

The Challenge: Perfect Timing and Execution

Locating small equipment and misplaced tools can be difficult in large busy buildings, leading to downtime and reduced efficiency.

Equipment also needs to be located in order to be constantly maintained.

Misplaced equipment can lead to delays in production, increased costs, and output.

Additionally, equipment which has missed deadline for maintenance or repair may lead to shutting down production areas, causing costly downtime.

Existing System

One of the biggest challenges in tracking and locating equipment in a large manufacturing space is the sheer size of the facility and the number of assets and equipment that need to be tracked.

Manual tracking methods such as 2D labels like QR or barcode scanning, spreadsheets for planning, whiteboards for collaborating, and paper-based tracking can be time-consuming, error-prone, and inefficient.

RTLS Solution

Given the volume of assets we proposed a comprehensive asset and inventory management system to assist in automating the service management and tracking of equipment whilst in service bays and on the floor.

Combined with a high granularity sitemap used to find and display assets across large spaces in intricate detail throughout the site, complimenting the inventory management system and enabling rapid location and recovery of misplaced assets.

The inventory management system implemented enables accurate tracking of inventory levels and reducing the costs of excess inventory, and improving asset utilization.

Take away:

The system implemented creates a significant change in large-scale electronic product manufacturing by providing accurate, real-time tracking and analysis of assets and inventory.

This allows for more efficient use of resources, optimizing production and reducing downtime.

A unknown benefit which the system uncovered was that although locating the tools and equipment was seen to be the primary point of failure and cause for capped throughput, much of the equipment was actually awaiting attention in the service bays.

An action plan was hatched to increase professional services to maintain equipment at a greater pace and order spare parts in more accurate quantities to keep the fleet in operation.

Our client builds underground tunnels to aid efficient travel beneath existing cities.

Tunneling operations involve complex and challenging environments, and high volume of personnel to keep them in operation and on time.

A fundamental element of tunnel building which requires great attention is personnel Safety

The Challenge: Complex Project Management

Tunneling operations can be dangerous spaces to work within, managing personnel underground requires implementing strict safety measures and processes to ensure personnel are accounted for and protected at all times.

Existing System

Before the advent of RTLS, tunnelling operations used a range of manual tracking and ‘tap on off’ NFC based systems to monitor their personnel at various checkpoints.

Other common methods used include:

• Whiteboards
• Walkie-talkies and radios
• Wearing tags and labels
• And Visual inspections

While these methods were effective to a certain extent, they had limitations.

RTLS Solution

Software and Hardware (Tags) integration

The adoption of RTLS has enabled tunnelling operations to overcome previous limitations by providing

• Real-time location and tracking information
• Smart alerts and reporting
• Improved safety monitoring efficiency
• Accuracy for the operation

With wearable solutions attached to a mandatory protective safety equipment, adoption is has low resistance and can be efficient and easy to police.

They can operate underground
Rugged hardware can endure harsh spaces
Smart TAG’s provide meaningful feedback to personnel

Here are some of the core benefits provided by IoT based RTLS systems:

This case study discusses Government agencies who operate in an engineering and assembly capacity.

Where Track & Traceability is paramount in every element of workflow to ensure transparency should an enquiry be raised.

The Challenge: Chain of Custody Records

The problem that chain of custody solves is the issue of maintaining the integrity and reliability of record keeping for later auditing events. Ensuring activities can be traced back to reveal – who – where and what took place.

• Track & Trace Assets
• Cyber Physical Security
• Project Management

Every time an asset is touched, the action must be reported to the project management system.

Existing system:

Detailed chain of custody data and record keeping is paramount for quality control and security, however without a supervisor in each room or staff maintaining and signing off on each task, it is very difficult to maintain records.

This complex task is made simple using RTLS. By having each staff member where a Bluetooth ID card, our system is able to track who is in the room which provides the ‘custody’ data.

Coupled with an Asset TAG on each item, provides the assets which are being worked on.

If an asset leaves the room at the same time as the asset, a relationship is formed and millisecond accurate data can present the action.

RTLS automates the tracking process and minimizes the need for manual labor, increasing productivity and minimizing errors.

By tracking the movement of assets in real-time, RTLS can help identify and eliminate bottlenecks, optimize workflows, and improve overall efficiency.

Here are some additional benefits that real-time tracking provided for the customer.

• Improved accuracy: the system provided a more accurate and reliable record of the movement of assets. This reduces the risk of errors and discrepancies own the line.

• Increased efficiency: the system automated the tracking process, reducing the need for manual tracking and documentation. This can save time and resources and increase the efficiency of the production process.

• Enhanced security: the system provided greater security for manufacturing operations, as it can alert personnel if assets are moved or tampered with. This can help to prevent misplacement and downtime.

• Improved transparency: the system provided a clear and transparent record of the movements of assets and personnel, making it easier to approve the integrity and reliability of the data available.

Take away

Overall, the new asset tracking system provided significant benefits for their chain of custody reporting, improving accuracy, efficiency, security, and transparency in the process.

Further enhancements of this customers system includes integrations with Power BI, unlocking big data analytics allows teams to map exceptions based on highly specific rules, this provides the relevant teams with non compliance information in real-time allowing on-site teams to resolve issues before they escalate.

The steel products manufacturing process involves multiple stages, starting from raw material to finished products.

Each stage of the process must flow efficiently as there is no way to change the order of operation and tight spaces make it difficult to be flexible.

The Challenge: Specialised Tools & Equipment

Our client manufactures a growing number of products and managing the customer orders through to dispatch is heavily time consuming.

A manual QR code scanning system was implemented however it failed to be adopted well by floor staff teams.

Too much time was spent communicating with workers to coordinating their activities – and updating customers on their order status who were often unhappy with the delays and updates provided.

Existing system:

The manual QR scanning system which was installed quickly became unreliable due to constant changeover of staff and lack of accountability amongst new team members not following scanning protocol.

The result was poor data and difficulty in identifying and managing the weak areas of the business,

Poor operational information for management teams,
disorganised facility, leading to reduced productivity, decreased throughput and unhappy customers.

RTLS Solution

An proximity based RTLS system was proposed.

By installing receivers throughout the facility to create zones, and attaching a Bluetooth TAG to the stillage which the products were transported within, the business could accurately track orders throughout their production cycle in real time.

Then deliver check in status updates to management as orders progressed, and keep customers well informed.

• Reduce production downtime
• Increase productivity
• Better inventory management
• Improve quality control

Take away

Of all of the benefits the RTLS system provided for this client, the most important was also the most basic.

Having a large operation in a tight space meant that floor space where teams could work was heavily limited.

The RTLS system provided a digital view of the factory floor to identify product status at various stages of the operational flow, by maintaining pace, reducing bottlenecks and managing efficient dispatch. The size of the factory floor was no longer a primary concern.

ALSO – RTLS was key in solving

•  Space optimisation through better workflows
•  Improved the business by allow the manager to remain productive and work with the business units equally.
•  Alleviating search time and constant walking around site
•  Optimize production efficiency and identify downtime.

Moving forward:

Being a great success the asset tracking system was scaled up, to provide insights into inventory levels, enabling proactive planning and reducing the risk of product line failure.

Additionally, an external integration with the business CRM enabled real-time product status updates for suppliers and customers. (INTEGRATIONS)

As a side note:

IoT based system are infinitely scalable, starting with a Proof Of Value to learn about the benefits, then phased roll-outs to reach a level of data delivery automation which can further propels the business.

RTLS Solution

Our solution is simple and low cost, we attach an Asset Tracking Tag to each chassis and a Gateway is plugged in at each location.

From here we have real-time visibility of what is in each space and where each chasis is.

This information is shared with each department via a wall mount screen so they can see the products which are next in line and most importantly, management can quickly identify if they are falling behind.

• Real-time production flow
• Less time on foot searching
• Transparency helps keep teams synchronised
• Data provides a single source of truth
• Identify well performing departments
• Improves accountability of each department
• Enables remote management

Take away

This is an example of a low cost RTLS solution which is quick and easy to setup, provides meaningful data for the business and ties the departments together.

What is interesting about this use case is the many benefits which have transpired and respective value attributed by such a simple system.

Needless to say, the return on investment for Steve was greater than expected.
